Rail Cutting Wheels: Selection and Application Guide

Rail steel is hard, the sections are heavy and the work happens on track with limited time. Wheel selection for rail cutting is driven by those three constraints more than by price.

Short answer: rail cutting demands a large-diameter, heavily reinforced wheel formulated for hard, high-carbon rail steel, matched to the rail saw's speed and capable of cutting a full rail section within a track possession. Ordinary structural-steel cut-off wheels are not a substitute.

Why rail is a different cutting problem

Three characteristics separate rail cutting from general fabrication:

  1. The steel is hard. Rail is a high-carbon steel selected for wear resistance under rolling contact. Head-hardened and premium grades are harder still. Wheels that cut mild steel briskly can glaze on rail.
  2. The section is large and awkward. A rail profile is not a uniform bar — the wheel passes through head, web and foot, each presenting a different depth of cut. Depth of cut demands wheel diameter.
  3. Time is constrained. Track possessions are short. Cutting rate and predictable wheel life matter more than saving a small amount per disc.

Add site conditions — ballast dust, weather, portable petrol or hydraulic saws, and operators working in restricted space — and the case for a purpose-made wheel is straightforward.

Concrete and steel are opposite requirements: aggregate wants an abrasive and bond that resist abrasive wear, while rebar wants a grain that cuts metal. That is why sleeper cutting is treated as its own product rather than a variant. See Cutting Reinforced Concrete Railway Sleepers.

Selection checklist

1. Diameter — set by depth of cut

The wheel must clear the full rail section allowing for the arbor, guard and wear over the wheel's life. Rail saws are built around specific wheel diameters; use what the machine is rated for and do not fit a larger wheel to gain depth.

2. Speed rating — must exceed the machine

Petrol-driven rail saws run at high spindle speeds. Check the machine's no-load speed against the wheel's marked maximum operating speed at that diameter. The method is in Abrasive Wheel Speed: How to Check RPM and Peripheral Speed.

3. Reinforcement

Rail cutting is high-energy work in a hostile environment, often with some unavoidable side loading as the cut opens. Multiple layers of fibreglass reinforcement are the norm — see The Role of Fiberglass Reinforcement in Abrasive Wheels.

4. Specification suited to hard steel

5. Compliance and documentation

For Indian Railways and its contractors, procurement usually requires evidence rather than assurances. Ask your supplier for:

  • The EN 12413 conformity position for the wheel
  • The RDSO approval documentation relevant to the product, where the application requires it
  • ISO 9001 quality-system evidence for the manufacturer
  • Batch and manufacturing-date traceability

On-track practice

  • Support the rail so the cut does not close and pinch the wheel as the section separates. Pinching is a common cause of breakage on track.
  • Cut square. Twisting the saw side-loads a wheel that is not designed for it.
  • Let the wheel cut. Forcing a hard steel cut adds heat, not speed.
  • Watch for glazing and change specification rather than pushing harder.
  • Keep the guard fitted. Restricted space is the reason it is needed, not a reason to remove it.
  • Inspect before every cut. Wheels carried in a track vehicle over ballast take knocks; a dropped wheel is scrap.
  • Store dry and flat. Resin-bonded wheels degrade with moisture and age, and have an expiry date — see Handling and Storing Abrasive Wheels.

Frequently asked questions

What is an RDSO approved rail cutting wheel?

A wheel of a specific manufacturer and specification that has been assessed under RDSO's process for railway use. Approval is tied to the specification and has a validity period, so always ask for current documentation.

Can I cut rail with a normal steel cut-off wheel?

It is not appropriate. Rail steel hardness and section depth call for a purpose-made, heavily reinforced, large-diameter wheel.

What size wheel is used for rail cutting?

Whatever diameter the rail saw is rated for, sized to clear the full section. Never fit a larger wheel than the machine and guard allow.

Why does my rail cutting wheel stop cutting?

Usually glazing from a specification that is too hard for the rail steel, sometimes made worse by excessive feed pressure.

Are rail cutting wheels and sleeper cutting wheels the same?

No. Rail cutting is hard steel; sleeper cutting is concrete plus reinforcement. They use different specifications.
